How to perform mass fusion splicing of optical cables

Fusion splicing joins two optical fibers permanently using heat, creating a low-loss, continuous light path.

Safety and Workspace Preparation

Before starting, ensure safety and proper workspace setup. The fusion arc can exceed 5,000°C, and fiber shards can cause injury. Always wear industrial safety goggles and cut-resistant shoes, and use a fiber waste container or vacuum device for shards.

Anti-static measures, such as wrist straps or mats, help protect sensitive splicer electronics. Verify that all tools, electrodes, and power sources are in good condition before beginning.

Fiber Preparation

Strip the Fiber: Remove 3–5 cm of the outer jacket using a cable slitter. For tight-buffered fibers, carefully strip the 250µm coating without bending the fiber. Maintain a bending radius >30 mm to avoid stress.

Clean the Fiber: Wipe the exposed fiber with 99. 9% isopropyl alcohol (IPA) using a lint-free swab. Avoid touching the glass surface to prevent oils from weakening the splice.

Cleaving: Use a precision fiber cleaver to create a flat, mirror-like end face perpendicular to the fiber axis. Inspect under a microscope to ensure no chips or angles, as poor cleaves increase splice loss.

Fusion Splicing Procedure

Install Protective Sleeve: Slide a splice sleeve onto one fiber before fusion to protect the joint afterward. Place Fibers in Splicer: Open the splicer's windshields and place each fiber in the V-groove with clamps facing up. Close the covers gently, letting fibers rest naturally to avoid damage.

Align Fibers: The splicer aligns the fiber cores automatically or manually using cameras and motors. Proper alignment is critical for minimal insertion loss. Fuse Fibers: The splicer generates an electric arc to melt and fuse the fiber ends.

This creates a permanent, low-loss connection. Inspect the Splice: Most splicers provide imaging to check for splice quality. Look for minimal loss and proper core alignment.

Post-

Splice Protection

After fusion, slide the protective sleeve over the splice and shrink it using a heat source to reinforce the joint. This prevents mechanical damage and maintains long-term reliability.

Best Practices

Use manufacturer-recommended consumables to reduce failure rates. Avoid excessive force when handling fibers to prevent microfractures. Maintain a clean workspace to prevent contamination, which can degrade splice quality.

Regularly calibrate and maintain the fusion splicer for consistent results. Following these steps ensures high-performance, durable fiber optic splices with minimal reflection and attenuation, suitable for both single-mode and multimode fibers.
