Roof Photovoltaic Cable Tray Construction

Proper installation of roof PV cable trays ensures safe, efficient, and code-compliant routing of solar system wiring while protecting cables from environmental damage.

Planning and Design

Before installation, map out the cable tray paths from solar panels to inverters, considering the shortest and most efficient routes while avoiding sharp bends, moving parts, and areas prone to water accumulation or excessive heat. Use different tray sizes to optimize space and prevent overfilling, and account for rooftop ballast to distribute weight evenly. Early planning reduces material waste, installation errors, and potential delays.

Tray Selection and Materials

Vertical trays: Typically 100x35mm for routing cables from the roof edge or panels down to junction points. Horizontal trays: Usually 150x35mm for inter-panel connections. Material requirements: Use corrosion-resistant, UV-stabilized, and weatherproof materials such as stainless steel or RPVC polymer for long-term durability.

Trays should comply with NEC 2025 Section 392 for outdoor PV conductor support.

Installation Steps

Mount vertical trays on the far side of the installation, bolted to counter-laths or structural supports with screws spaced 150–200mm apart. Leave a 300mm gap from the top and bottom edges. Install horizontal trays under panel junction boxes, spaced every fourth panel, with 200mm clearance from the far edge.

Secure with appropriate screws and connectors. Electrical grounding: Connect all trays to a 16mm² yellow-green grounding cable, ensuring electrical continuity at tray junctions. Lead the ground wire alongside solar conductors to the main grounding point.

Wire routing: Avoid sharp edges, tight bends, and direct UV exposure. Group and label wires for easy identification and maintenance. Maintain separation of AC and DC circuits to prevent interference and heat buildup.

Compliance and Safety

Follow NE

C Article 690 for PV wire management, including proper support, labeling, and separation of circuits. Ensure trays are non-combustible and rated for outdoor use, protecting conductors from abrasion, UV, and heat stacking. Use connectors and caps to maintain electrical continuity and prevent accidental contact or corrosion.

Maintenance and Longevity

Inspect trays periodically for corrosion, loose connections, or UV damage. Ensure cables remain organized and free from tension or compression. Proper wire management reduces maintenance costs, prevents arc or ground faults, and extends system lifespan beyond 25 years.

By following these guidelines, rooftop PV cable tray installations can achieve safe, efficient, and long-lasting performance, while meeting regulatory requirements and minimizing operational risks.
